Here is a little secret about IP65 outdoor heaters: it’s rarely the heating element that gives out. Usually, the real culprit is the lead-wire seal. Think about it. Your garden heater lives a brutal life. One minute it’s cranking out intense heat, and the next, it’s getting blasted by rain or damp fog. If that seal between the quartz tube and the electrical wire isn’t perfect, moisture finds a way in. Once that happens, your insulation starts to rot, and you’ve got a short circuit on your hands. The problem with “standard” builds Most heaters on the market use cheap adhesives or basic silicone. That stuff just can’t handle the heat. I’ve seen plenty of “factory-standard” units where the seal shrinks or cracks after just a few uses. It basically turns into a straw, sucking rainwater straight into the electrical terminals. When the wire insulation burns out from that constant heat-and-cool cycle, the whole thing becomes a safety risk. Not exactly what you want when you’re trying to relax on the patio. Doing it the right way We do things a bit differently. We use a high-temp potting process to basically lock those lead wires in place. But it’s not just about keeping water out. It’s about movement. Quartz and copper don’t expand at the same rate when they get hot. If your sealant is too stiff, it snaps. Too soft? It melts. We use materials that can breathe and flex through those wild temperature swings without letting go. The catch Now, there is a trade-off. When you use a heavy-duty seal, you’re trapping more heat around the connection point. You can’t just slap a thick seal on a cheap housing and call it a day. The casing has to be designed to move that heat away, otherwise, you’ll just fry the outer cable jacket. It’s a balancing act. But when you get it right? You stop the shorts before they even start. It’s the difference between a heater that dies after one rainy winter and one that’s still humming along five years later.
